What Is Super PHAT® Capillary Film?

Capillary film is pre-sensitized, dry photopolymer emulsion supplied in sheet form. Instead of coating your screen with liquid emulsion (and waiting hours for multiple coats to dry while fighting orange peel), you apply the film to a wet mesh, squeegee it down, and it bonds capillary-style to the threads. The result: a perfectly uniform stencil thickness in minutes instead of hours.

Super PHAT is Chromaline’s high-density capillary film — engineered specifically for the thick stencil deposits required by special effects screen printing. If you need ~400 microns of total stencil deposit AND sharp edges, don’t use a single 400µm Super PHAT screen — the edges blur as the stencil thickness increases. Instead, build two screens at 200µm each, both with the same image. Print the first screen, flash cure, then print the second screen registered slightly higher than the first. What Super PHAT Is Used For

Super PHAT exists because liquid emulsion can’t reliably deliver thick, uniform stencil deposits. Every workflow below either requires Super PHAT (or a competitor capillary film) — or accepts compromised results from triple-coated liquid emulsion. Puff Plastisol Prints

Step-by-Step: Applying Super PHAT to Your Screen

The standard application method is the “roll-down” technique below. Larger shops sometimes use a spray-gun method that applies water more lightly and reduces the risk of denting the film, but the roll-down method is the proven workflow for most operations. The whole process takes 10-15 minutes of active time plus drying.

Degrease & Dry Your Screen

Start with a properly degreased, fully dry screen on a fresh mesh. Yellow mesh is strongly preferred for Super PHAT — it absorbs scattered UV light during exposure, which is critical for thick stencil resolution. Standard white mesh works but expect softer edges.

Cut Film to Size (Under Yellow Safelight)

Open Super PHAT only under yellow safelight or low-wattage tungsten bulbs. AVOID daylight, fluorescent lamps, quartz/halogen, or cool-white LEDs — any of these will pre-expose the film and ruin the stencil before you start. Cut the film about 1″ larger than your image area.

Wet the Mesh

Spray or wipe the mesh side (the side the squeegee won’t touch during printing) with clean filtered water. The mesh should be uniformly wet — not dripping, not dry. This is the capillary action that bonds the film to the threads.

Lay Film on Wet Mesh

With the printed Mylar carrier sheet UP (toward you) and the dry film side DOWN (toward the wet mesh), lay the film flat on the mesh. Smooth out any wrinkles or bubbles by hand before squeegeeing — once water wets the film, you can’t move it.

Squeegee From Center Outward

Using a soft squeegee or window-squeegee, work from the center of the screen outward to push water and air bubbles to the edges. Light pressure — you’re not trying to drive the film into the mesh, you’re letting the capillary action pull it in. Several light passes beat one heavy pass.

Remove Bubbles With Wet Finger

For small bubbles that remain in the image area, wet your finger and gently touch the bubble. The capillary action will pull the film tight to the mesh, eliminating the bubble. This is normal — don’t panic at a few residual bubbles.

Lay the screen flat to dry — film side up. Drying position doesn’t really matter with capillary film (unlike liquid emulsion), but horizontal dry is most foolproof. Allow several hours minimum; thick film (400µm+) may need overnight.

Once dry, peel the Mylar carrier sheet off the film. Then coat the PRINT SIDE of the screen with one thin coat of liquid emulsion — ChromaBlue for plastisol inks, UDC-ACE for water-based or discharge inks. This bonds the film to the threads and seals the edges. Dry again.

Unlike standard capillary films which can be used standalone, Super PHAT is engineered to be laminated with a liquid emulsion on the print side. Without the bonding coat, the film will not adhere reliably to the mesh during long print runs — you’ll see lifting, ghosting, and stencil failure. Chromaline specifies ChromaBlue for plastisol inks and UDC-ACE for water-based or discharge inks. Stack Thin Films for Sharp Thick Prints

For total stencil deposits over 200µm where edge sharpness matters: use TWO screens at 200µm each instead of one screen at 400µm. Print the first, flash cure, then print the second slightly higher. Always Use Yellow Mesh

Yellow mesh absorbs scattered UV during exposure, which is essential for thick stencils. White mesh produces softer edges and undercutting on thick film. The extra cost of yellow mesh is recovered the first time you save a screen from re-burning.

Which bonding emulsion should I use — ChromaBlue or UDC-ACE?
Match the bonding emulsion to your ink chemistry: ChromaBlue for plastisol inks (including puff, glitter, gel, high-density plastisol, and foil base). UDC-ACE (or Hydro-X / similar dual-cure diazo emulsions) for water-based, discharge, or solvent inks. What exposure unit do I need?
You need a metal halide or LED UV exposure unit. Standard fluorescent exposure units (the type with several long fluorescent tubes) DO NOT have enough UV intensity to fully cure thick capillary film. Symptoms of insufficient exposure: image washes out during development, edges are soft/blurry, stencil dissolves during printing. Chromaline’s reference exposure is a 5KW metal halide unit at 40″ (1 meter) from the frame, using yellow mesh. If you have a fluorescent exposure unit, Super PHAT is not a good fit — consider Chromaline’s standard ProCap or Quick Film capillary films instead.
Can I use sunlight to expose Super PHAT?
No — sunlight exposure is unpredictable for screen printing in general, and especially bad for thick capillary film. UV intensity varies by time of day, weather, season, and latitude. You’ll get inconsistent results from screen to screen. A proper exposure unit is essential for production work with Super PHAT.
How do I apply Super PHAT to my screen?
The standard method is the “roll-down” technique: degrease and dry your screen, wet the mesh side with clean filtered water, lay the film (dry side down, Mylar carrier up) on the wet mesh under yellow safelight, squeegee from center outward to remove air bubbles, touch any remaining small bubbles with a wet finger, dry the screen flat for several hours, peel off the Mylar carrier, coat the print side with bonding emulsion, dry again, expose, wash out. What’s the stacking pro tip?
If you need a total stencil deposit of ~400 microns AND sharp edges, don’t use a single 400µm Super PHAT screen — the edges blur as the stencil thickness increases. Instead, build TWO screens at 200µm each, both with the same image. Print the first screen, flash cure, then print the second screen registered slightly higher than the first. This “stacking” technique produces the total ink height you want while maintaining the crisp edge definition that single thick stencils lose. What’s the shelf life?
Unopened, sealed Super PHAT has a 24-month shelf life at room temperature when stored properly (flat, in a closed container, cool, dry, dark area). Once you’ve applied the film to a screen and added the bonding emulsion, that coated screen has a maximum 1-month shelf life in cool, dry, completely dark storage — beyond that the photopolymer breaks down. Don’t pre-coat dozens of screens “for later use.”
How should I store the unused film?
Lay it flat — never fold, roll tightly, or store standing on edge. Sheets crease and wrinkle, and creased film produces creased stencils that aren’t recoverable. Keep in the original packaging (or a flat cardboard pizza-style box) in a cool, dry, dark area. Avoid heat sources, direct sunlight, and humid spaces. A drawer or closet works well.
Why does Chromaline recommend yellow mesh?
Yellow mesh absorbs scattered UV light during exposure, preventing the light from bouncing around inside the threads and undercutting your stencil image. For thick capillary films, this is critical — without yellow mesh, the edges of thick stencils blur as light scatters within the mesh structure. Standard white mesh works but produces softer edges and may cause undercutting. The extra cost of yellow mesh pays for itself the first time you save a screen from re-burning.
Can I use Super PHAT with my existing emulsion brand?
Generally yes, as long as the emulsion is photopolymer or diazo dual-cure type AND matched to your ink chemistry. Other Chromaline emulsions (Hydro-X Blue, Hydro-X Red, CP-Tex, etc.) work with Super PHAT — check the emulsion data sheet for capillary-film bonding compatibility. Non-Chromaline emulsions like Saati, MacDermid, or Murakami photopolymer emulsions also generally work, though results may vary.
What’s the difference between Super PHAT and Chromaline’s other capillary films?
Super PHAT is for THICK stencils (100-700µm) used in high-density and special effects printing. The ProCap series (15, 18, 38) are diazo capillary films for standard textile and graphic work — thinner builds, longer durability, different chemistry. Chromaline Quick Film is a pure photopolymer film for fast turnaround on standard work. ProCap and Quick Film don’t require liquid emulsion bonding; Super PHAT does. Use Super PHAT specifically for high-density/special-effects printing.
What if my image edges are soft or my stencil washes out?
Three common causes in order of likelihood: (1) Underexposure — fluorescent exposure unit, insufficient time, or too far from frame. Increase exposure time by 50% and retest. (2) Wrong mesh — using white mesh instead of yellow causes edge softening. (3) Skipped bonding emulsion — without the bonding coat, the stencil doesn’t fully secure to the mesh. Most issues with Super PHAT trace back to exposure. Run an exposure step test with a 21-step Stouffer wedge to dial in your specific shop’s exposure time.
Can I reclaim screens after Super PHAT use?
Yes — Super PHAT removes with standard screen reclamation chemistry. The capillary film and bonding emulsion break down with stencil remover, then wash out with water.
